Engine Unit -- Disassembly


NOTICE:
  1. When replacing the injectors (including shuffling the injectors between the cylinders), common rail or cylinder head, it is necessary to replace the injection pipes with new ones.
  2. When replacing the fuel supply pump, common rail, cylinder block, cylinder head, cylinder head gasket or timing gear case, it is necessary to replace the fuel inlet pipe with a new one.

  1. Using a small screwdriver, remove the 4 holder seals by prying the portion between each holder seal and the cutout part of the cylinder head.



7. REMOVE CYLINDER HEAD COVER SUB-ASSEMBLY

  1. Uniformly loosen the 18 cylinder head bolts in several passes in the sequence shown in the illustration. Then remove the 18 cylinder head bolts and 18 washers.

    NOTICE:
    Head warpage or cracking could result from removing bolts in the incorrect order.
  1. Lift the cylinder head from the dowels on the cylinder block, and place the cylinder head on wooden blocks on a bench.

    HINT:
    If the cylinder head is difficult to lift, use a screwdriver to pry between the cylinder head and block.
    NOTICE:
    Be careful not to damage the contact surfaces of the cylinder head and cylinder block.


8. REMOVE INJECTOR ASSEMBLY

  1. Remove the union bolt, 4 hollow screws, 5 gaskets and nozzle leakage pipe.

    NOTICE:
    1. When removing the nozzle leakage pipe, place a cushion under the pipe.
    2. Be careful not to deform or scratch the union seal surface.
    3. After removing the fuel pipe, put it in a plastic bag to prevent foreign matter from contaminating its injector inlet.

  1. Remove the 4 bolts, 4 washers, 4 nozzle holder clamps and 4 injectors.

    HINT:
    Arrange the injectors, holder clamps, washers and bolts in the correct order.
  1. Remove the O-ring and back-up ring from each injector.

  1. Remove the 4 injection nozzle sheets from the cylinder head.



9. REMOVE CAMSHAFT TIMING PULLEY

  1. Remove the bolt of the camshaft timing pulley by holding the camshaft with a wrench.

    NOTICE:
    Make sure to remove the bolt of the camshaft timing pulley with the timing belt not installed.
  1. Remove the camshaft timing pulley.

  1. Uniformly loosen the 15 bearing cap bolts in several passes in the sequence shown in the illustration.

  1. Remove the 5 bearing caps, oil seal and 2 camshafts.

  1. Pry the gear cover in the locations shown in the illustration, and remove the gear cover together with the supply pump gear.

    NOTICE:
    Be careful not to drop the supply pump gear.

  1. Using a dial indicator, measure the thrust clearance.

    Standard thrust clearance:
    0.06 to 0.11 mm (0.0024 to 0.0043 in.)
    Maximum thrust clearance:
    0.30 mm (0.0118 in.)
    If the thrust clearance is greater than the maximum, replace the thrust plate. If necessary, replace the idle gear and/or idle gear shaft.


19. REMOVE NO. 1 IDLE GEAR

  1. Insert the blade of a oil pan seal cutter between the oil pan and cylinder block, cut through the applied sealer and remove the oil pan.

    NOTICE:
    1. Do not use a oil pan seal cutter for the timing belt case side and rear oil seal retainer.
    2. Be careful not to damage the oil pan flange.

    If the thrust clearance is greater than the maximum, replace the balance shaft thrust washer.
    HINT:
    After replacement, if the thrust clearance is still greater than the maximum, replace the balance shaft.

    If the thrust clearance is greater than the maximum, replace the balance shaft thrust washer.
    HINT:
    After replacement, if the thrust clearance is still greater than the maximum, replace the balance shaft.

    If the thrust clearance is greater than the maximum, replace the connecting rod assembly. If necessary, replace the crankshaft.

  1. Check the matchmarks on the connecting rod and cap to ensure correct reassembly.

  1. Remove the 2 connecting rod cap bolts.

  1. Using the 2 removed connecting rod bolts, move the connecting rod cap back and forth to remove the connecting cap.

    HINT:
    Keep lower bearing inserted to the connecting rod cap.
  1. Clean the crank pin and bearing.

  1. Check the crank pin and bearing for pitting and scratches.
    If the crank pin or bearing is damaged, replace the bearings. If necessary, grind or replace the crankshaft.

  1. Lay a strip of Plastigage across the crank pin.

    NOTICE:
    Do not turn the crankshaft.

40. REMOVE PISTON AND CONNECTING ROD

  1. Using a ridge reamer, remove all the carbon from the top of the cylinder.

  1. Push out the piston, connecting rod assembly and upper bearing through the top of the cylinder block.

    HINT:
    1. Keep the bearings, connecting rod and cap together.
    2. Be sure to organize the removed piston and connecting rod assemblies in such a way that they can be reinstalled exactly as before.


41. REMOVE PISTON WITH PIN

  1. Check the fit between the piston and piston pin.

    1. Try to move the piston back and forth on the piston pin.
      If any movement is felt, replace the piston and pin with a new piston and pin set.

  1. Using a piston ring expander, remove the 2 piston rings.

    HINT:
    Be sure to organize the removed piston rings in such a way that they can be reinstalled exactly as before.
  1. Remove the coil and oil ring by hand.

  1. Disconnect the connecting rod from the piston.

    1. Using a small screwdriver, pry off the 2 snap rings from the piston.

    3. Gradually heat the piston to approximately 80°C (176°F).

    5. Using a plastic-faced hammer and brass bar, lightly tap out the piston pin. Then remove the connecting rod.

      HINT:
      1. The piston and pin are a matched set.
      2. Be sure to organize the removed pistons, pins, rings, connecting rods and bearings in such a way that the parts can be reinstalled exactly as before.


42. INSPECT CRANKSHAFT THRUST CLEARANCE

  1. Using a dial indicator, measure the thrust clearance while prying the crankshaft back and forth with a screwdriver.

    Standard thrust clearance:
    0.040 to 0.240 mm (0.0016 to 0.0094 in.)
    Maximum thrust clearance:
    0.30 mm (0.0118 in.)
    If the thrust clearance is greater than the maximum, replace the thrust washers as a set.
    Standard thrust washer thickness:

    2.430 to 2.480 mm (0.0957 to 0.0976 in.)
    O/S 0.125
    2.493 to 2.543 mm (0.0981 to 0.1001 in.)

43. INSPECT CRANKSHAFT OIL CLEARANCE

  1. Uniformly loosen and remove the 10 crankshaft bearing cap bolts in several passes, in the sequence shown.

  1. Using the removed crankshaft bearing cap bolts, move the cap back and forth to remove the crankshaft bearing caps, lower crankshaft bearings and lower thrust washers (No. 3 crankshaft bearing cap only).

    HINT:
    1. Keep the lower bearing and crankshaft bearing cap together.
    2. Be sure to organize the bearing caps and lower thrust washers in such a way that they can be reinstalled exactly as before.
  1. Lift out the crankshaft.

  1. Clean each main journal and bearing.

  1. Check each crankshaft journal and bearing for pitting and scratches.
    If the journal or bearing is damaged, replace the bearings. If necessary, grind or replace the crankshaft.

  1. Place the crankshaft on the cylinder block.

  1. Lay a strip of Plastigage across each journal.

44. REMOVE CRANKSHAFT SUB-ASSEMBLY
  1. Lift out the crankshaft.

  1. Remove the upper bearings and upper thrust washers from the cylinder block.

    HINT:
    Arrange the main bearing caps, bearings and thrust washers in the correct order.


45. REMOVE NO. 1 OIL NOZZLE SUB-ASSEMBLY
  1. Remove the 4 check valves and 4 oil nozzles.



46. REMOVE NO. 1 STRAIGHT SCREW PLUG
  1. Remove the screw plug and gasket.
