Brake Pedal -- Installation



1. INSTALL BRAKE PEDAL SUPPORT ASSEMBLY (w/ VSC)

  1. Install the brake pedal support assembly with the bolt.

    Torque:
    21 N*m{214 kgf*cm, 16 ft.*lbf}

  1. Engage the wire harness clamp.

  1. Connect the 2 connectors.



2. INSTALL BRAKE PEDAL SUPPORT ASSEMBLY (w/ ECB)

  1. Install the brake pedal support assembly with the bolt.

    Torque:

  1. Connect the 2 connectors.

    Torque:
    12.7 N*m{130 kgf*cm, 9 ft.*lbf}
    NOTICE:
    Do not damage the brake tubes.

  1. Connect the vacuum hose with the clip.



5. INSTALL BRAKE MASTER CYLINDER PUSH ROD CLEVIS (w/ VSC)

  1. Apply lithium soap base glycol grease to the clevis pin.

  1. Install the push rod clevis to the brake pedal support assembly with the clevis pin and a new clip.



6. INSTALL BRAKE PEDAL RETURN SPRING (w/ VSC)


7. INSTALL ABS AND TRACTION ACTUATOR ASSEMBLY WITH BRACKET (w/ VSC)


  1. Install the actuator assembly with bracket to the body with the 2 bolts and nut.

    Torque:
    19 N*m{195 kgf*cm, 14 ft.*lbf}
    NOTICE:
    Do not to damage the brake tubes.

  1. Install the grommet to the body.

    NOTICE:
    Make sure that the grommet is installed correctly.


  1. Temporarily tighten each brake tube to the connect positions of the actuator assembly with bracket as shown in the illustration.

  1. Using SST, fully tighten each brake tube to the correct positions of the actuator assembly with bracket as shown in the illustration.

  1. Connect the actuator connector.

    NOTICE:
    Make sure that the connector is locked securely.


8. INSTALL BRAKE MASTER CYLINDER WITH PLATE CYLINDER SUB-ASSEMBLY (w/ VSC)
  1. Install a new O-ring to the brake master cylinder sub-assembly.

  1. Install the brake master cylinder sub-assembly to the booster assembly with the 2 nuts.

    Torque:
    12.5 N*m{127 kgf*cm, 9 ft.*lbf}

  1. Using SST, connect the 2 brake tubes to the brake master cylinder sub-assembly.

  1. Engage the clamp and connect the warning switch connector.



9. INSTALL ENGINE ROOM RELAY NO.3 BLOCK (w/ VSC)

  1. Install the relay block No.3 with the bolt and nut.

    Torque:

12. INSTALL BRAKE MASTER CYLINDER PUSH ROD CLEVIS (w/ ECB)

  1. Install the actuator assembly with bracket to the body with the 2 bolts and nut.

    Torque:

15. INSTALL RESERVOIR TUBE NO.1 HOSE (w/ ECB)

  1. Install the reservoir tube No.1 hose with the clip.



16. INSTALL SKID CONTROL ECU ASSEMBLY (w/ ECB)

  1. Connect the 3 connectors and press the lock levers down to lock the connectors.

    NOTICE:
    Make sure that the lock levers securely lock the connectors.

  1. Install the skid control ECU assembly with the 3 bolts.

    Torque:
    17 N*m{173 kgf*cm, 12 ft.*lbf}
  1. Connect the connector.



17. INSTALL ENGINE ROOM RELAY NO.3 BLOCK (w/ ECB)
  1. Install the engine room relay No.3 block.



18. CONNECT CABLE TO BATTERY NEGATIVE TERMINAL


19. DISABLE BRAKE CONTROL (w/ ECB)
  1. Move the shift lever to the P position and apply the parking brake.

  1. Connect the intelligent tester to the DLC3 with the engine switch off.



  1. Remove the 2 ABS motor relays with the engine switch off from the engine room relay block No.3.

  1. Turn the engine switch on (IG).

    NOTICE:
    Do not start the engine.
  1. Turn the intelligent tester on and select "DIAGNOSTIC MENU"→"ABS/VSC"→"ECB UTILITY"→"ECB INVALID".



20. FILL RESERVOIR WITH BRAKE FLUID (w/ ECB)
NOTICE:
If brake fluid leaks onto any painted surface, clean it off completely.

  1. Add brake fluid into the reservoir.

    Fluid:
    SAE J1703 or FMVSS No.116 DOT3


21. BLEED BRAKE RESERVOIR TUBE NO.1 HOSE (w/ ECB)


  1. Connect SST to the reservoir with the brake reservoir pressure adapter.

  1. Connect the vinyl tube to the bleeder plug of the actuator.

  1. Loosen the bleeder plug of the actuator.

  1. Use the SST to boost the pressure in the reservoir.

    Standard:
    50 to 80 kPa (0.5 to 0.8 kgf/cm2,7.3 to 11.6 psi)
  1. Drain approximately 100 cc of fluid.

  1. Tighten the bleeder plug and boost the pressure in the reservoir again. Then loosen the bleeder plug to bleed air.

    NOTICE:
    Repeat the above procedures 5 times or more.
  1. When air is completely bled from the hose between the reservoir and the actuator, tighten the bleeder plug.

    Torque:
    8.3 N*m{85 kgf*cm, 74 ft.*lbf}


22. BLEED MASTER CYLINDER (w/ ECB)
HINT:
If the master cylinder has been reinstalled or if the reservoir becomes empty, bleed the air from the master cylinder.

  1. Disconnect the brake lines from the master cylinder.

  1. Slowly depress and hold the brake pedal.

  1. Cover the outer holes with fingers, and release the brake pedal.

  1. Repeat (b) and (c) 3 or 4 times.

  1. Connect the brake lines to the master cylinder.

    Torque:
    15 N*m{155 kgf*cm, 11 ft.*lbf}


23. BLEED FRONT BRAKE SYSTEM (w/ ECB)
NOTICE:
Bleed the air from the wheel furthest from the master cylinder.

  1. Connect the vinyl tube to the bleeder plug.

  1. Depress the brake pedal several times, then loosen the bleeder plug with the pedal depressed.

  1. When fluid stops coming out, tighten the bleeder plug, then release the brake pedal.

  1. Repeat (b) and (c) until all the air in the fluid is completely bled out.

  1. Using SST, tighten the bleeder plug completely.

    Torque:
    11 N*m{112 kgf*cm, 8 ft.*lbf}
  1. Repeat the above procedures for other wheels to bleed the air from the brake line.



24. BLEED REAR BRAKE SYSTEM (w/ ECB)
NOTICE:
Bleed the air by following the prompts displayed on the intelligent tester.
  1. Turn the engine switch off.

  1. Install the 2 ABS motor relays to the engine room relay block No.3.

    NOTICE:
    Install ABS motor relays before bleeding the air from the rear brake system.
  1. Turn the engine switch on (IG) and turn the intelligent tester on.

  1. Cancel "DISABLE BRAKE CONTROL" on the intelligent tester.

    HINT:
    If the brake control has been disabled by the tester.
  1. Clear the DTC.

  1. Turn the intelligent tester on and select "DIAGNOSTIC MENU"→"ABS/VSC"→"ECB UTILITY"→"ECB INVALID".

  1. With the brake pedal depressed, bleed air from the bleeder plug on the rear disc brake cylinder LH.

    NOTICE:
    Keep the fluid inside the reservoir above the LOW level by replenishing.
    HINT:
    1. Depress and hold the brake pedal.
    2. After the solenoid operates for approximately 30 seconds, release the brake pedal to stop the solenoid.
    3. Repeat the procedures until air is completely bled from the rear brake system.
    4. The ECB warning light comes on and the buzzer sounds while bleeding, but they do not indicate a malfunction.
    Torque:
    11 N*m{112 kgf*cm, 8 ft.*lbf}
  1. Tighten the bleeder plug after bleeding.

  1. With the brake pedal depressed, bleed air from the bleeder plug on the rear disc brake cylinder RH.

    NOTICE:
    Keep the fluid inside the reservoir above the LOW level by replenishing.
    HINT:
    1. Depress and hold the brake pedal.
    2. After the solenoid operates for approximately 30 seconds, release the brake pedal to stop the solenoid
    3. Repeat the procedures until air is completely bled from the rear brake system.
    4. The ECB warning light comes on and the buzzer sounds while bleeding, but they do not indicate a malfunction.
  1. Tighten the bleeder plug after bleeding.

    Torque:
    11 N*m{112 kgf*cm, 8 ft.*lbf}
  1. Cancel "DISABLE BRAKE CONTROL" on the intelligent tester.



25. PERFORM ACCUMULATOR ZERO DOWN (w/ ECB)
CAUTION:
Be sure to perform this procedure before removing of the actuator.
NOTICE:
Perform accumulator zero down by following the prompts displayed on the intelligent tester.
  1. Connect the intelligent tester to the DLC3 with the engine switch off.

  1. Turn the intelligent tester on and repeat the following steps 5 times.

    1. Turn the engine switch on (IG).

    2. Turn the intelligent tester on and select "DIAGNOSTIC MENU" → "ABS/VSC" → "ECB UTILITY" → "ZERO DOWN" on the intelligent tester.

    3. When the buzzer sounds, turn the engine switch off.

      NOTICE:
      Keep the fluid inside the reservoir above the LOW level by replenishing.
      HINT:
      1. Accumulator pressure is released and accumulated repeatedly, which circulates the fluid inside the accumulator every time accumulator zero down (accumulator depressurizing) is performed.
      2. The pump motor rotates and accumulator is pressurized every time the engine switch is turned from off to on (IG).


26. CHECK BRAKE FLUID LEVEL (w/ ECB)
  1. After performing accumulator zero down (accumulator depressurizing), adjust the fluid level in the master cylinder reservoir to the MAX level.

    HINT:
    1. After performing accumulator zero down (accumulator depressurizing), fluid is built up in the accumulator by turning the engine switch on (IG) and the fluid level lowers.
    2. If the fluid level is adjusted without performing accumulator zero down (accumulator depressurizing), fluid is sent from the accumulator to the reservoir. The fluid level may exceed the MAX level, but it is normal.


27. CLEAR DTC (w/ ECB)

  1. When the brake actuator assembly is replaced, perform linear valve offset learning. (Click here)



29. FILL BRAKE FLUID (w/ VSC)

  1. Fill reservoir with brake fluid.

    Fluid:
    SAE J1703 or FMVSS No. 116 DOT3


30. BLEED MASTER CYLINDER (w/ VSC)
HINT:
  1. If the master cylinder is reinstalled or if the reservoir becomes empty, bleed the air from the master cylinder.
  2. To avoid brake fluid from adhering, cover the painted surface with a shop rag or a piece of cloth.
  1. Disconnect the 2 brake lines from the master cylinder.

  1. Slowly depress the brake pedal and hold it.

  1. Cover the 2 outer holes with fingers, and release the brake pedal.

  1. Repeat (b) and (c) 3 or 4 times.

  1. Using SST, connect the brake lines to the master cylinder.

31. BLEED BRAKE LINE (w/ VSC)
NOTICE:
Bleed the air from the wheel furthest from the master cylinder.
  1. Connect a vinyl tube to the bleeder plug.

  1. Depress the brake pedal several times, then loosen the bleeder plug with the pedal depressed.

  1. When fluid stops coming out, tighten the bleeder plug, then release the brake pedal.

  1. Repeat (b) and (c) until all the air in the fluid is completely bled out.

  1. Using SST, tighten the bleeder plug completely.

  1. Repeat the above procedures for each wheel to bleed the air from the brake line.



32. BLEED ABS AND TRACTION ACTUATOR ASSEMBLY (w/ VSC)
NOTICE:
After bleeding the air from the brake system, if the height or feel of the brake pedal cannot be obtained, bleed the air from the ABS and TRACTION actuator assembly with the intelligent tester by following the procedures below.
  1. Depress the brake pedal more than 20 times with the engine switch off.

  1. Connect the intelligent tester to the DLC3, then turn the engine switch on (IG).

    NOTICE:
    Do not start the engine.
  1. Turn the intelligent tester on and select "AIR BLEEDING" on the screen.

    NOTICE:
    1. Refer to the intelligent tester operator's manual for further details.
    2. Bleed the air by following the prompts displayed on the intelligent tester.


  1. Bleed the air according to "Step 1: Increase" on the intelligent tester display.

    NOTICE:
    Make sure that the master cylinder reservoir tank does not become empty of brake fluid.

    1. Connect a vinyl tube to either one of the bleeder plugs.

    2. Depress the brake pedal several times, then loosen the bleeder plug connected to the vinyl tube with the pedal depressed.

    4. When fluid stops coming out, tighten the bleeder plug, then release the brake pedal.

    5. Repeat (2) and (3) until all the air in the fluid is completely bled out.

    6. Using SST, tighten the bleeder plug completely.

      11 N*m{112 kgf*cm, 8 ft.*lbf}
      SST

    7. Repeat the above procedures for the rest of the wheels to bleed the air from the brake line.



  1. Bleed the air from the suction line according to "Step 2: Inhalation" on the intelligent tester display.

    NOTICE:
    1. Bleed the suction line by following the prompts displayed on the intelligent tester.
    2. Make sure that the master cylinder reservoir tank does not become empty of brake fluid.

    1. Connect a vinyl tube to the bleeder plug at the right front wheel or the right rear wheel and loosen the bleeder plug.

    2. Operate the ABS and TRACTION actuator assembly to bleed the air using the intelligent tester.

      NOTICE:
      1. The operation stops automatically in 4 seconds.
      2. At this time, be sure to release the brake pedal.
    3. Check that the operation has stopped by referring to the intelligent tester display and tighten the bleeder plug.

    4. Repeat (2) and (3) until all the air in the fluid is completely bled out.

    5. Using SST, tighten the bleeder plug completely.

      Torque:
      11 N*m{112 kgf*cm, 8 ft.*lbf}
      SST

    6. For the rest of the wheels, bleed the air in the same way as stated in the above procedures.



  1. Bleed the air from the pressure reduction line according to "Step 3: Decrease" on the intelligent tester display.

    NOTICE:
    1. Bleed the pressure reduction line by following the prompts displayed on the intelligent tester.
    2. Make sure that the master cylinder reservoir tank does not become empty of brake fluid.

    1. Connect a vinyl tube to either one of the bleeder plugs.

    2. Loosen the bleeder plug.

    4. Using the intelligent tester, operate the ABS and TRACTION actuator assembly, completely depress the brake pedal and hold it.

      NOTICE:
      1. The operation stops automatically in 4 seconds. When performing this procedure continuously, an interval of at least 20 seconds is required.
      2. When the operation is completed, the brake pedal slightly goes down. This is a normal phenomenon when the solenoid opens.
      3. During this procedure, the pedal seems heavy, but completely depress it so that the brake fluid comes out from the bleeder plug.
      4. Be sure to keep the brake pedal depressed. Never depress and release the pedal repeatedly.
    5. Tighten the bleeder plug, then release the brake pedal.

    6. Repeat (2) to (4) until all the air in the fluid is completely bled out.

    7. Using SST, tighten the bleeder plug completely.

      Torque:
      11 N*m{112 kgf*cm, 8 ft.*lbf}
      SST

    8. Repeat the above procedures for the rest of the brakes to bleed the air from the brake line.



  1. Bleed the air from the brake line again according to "Step 4: Increase" on the intelligent tester display.

    NOTICE:

    2. Make sure that the master cylinder reservoir tank does not become empty of brake fluid.

    1. Connect a vinyl tube to either one of the bleeder plugs.

  1. Finish "AIR BLEEDING" on the intelligent tester and turn off the power.

  1. Disconnect the intelligent tester from the DLC3.

  1. Turn the engine switch off.



33. CHECK FLUID LEVEL IN RESERVOIR (w/ VSC)
  1. Check the fluid level and add fluid if necessary.

    14. Connect the connector to the stop light switch assembly.



  1. Adjust the brake pedal stroke sensor.

    1. Connect the intelligent tester to the DLC3.

    2. Loosen the 2 nuts. (for LHD)

      Do not depress the brake pedal after turning the engine switch on (IG).
    6. Tighten the 2 nuts. (for LHD)

      Torque:
      8.5 N*m{87 kgf*cm, 75 in.*lbf}
    7. Tighten the 2 bolts. (for RHD)

      Torque:
      8.5 N*m{87 kgf*cm, 75 in.*lbf}
  1. Perform system initialization.



36. INSPECT PEDAL FREE PLAY
  1. Stop the engine and depress the brake pedal several times until no vacuum is left in the booster.

  1. Press the pedal until a slight resistance is felt. Measure the distance as shown in the illustration.

    Pedal free play:
    1.0 to 2.0 mm (0.039 to 0.079 in.)
    If the pedal free play is 1 mm (0.04 in) or less, check the protrusion of the stop light switch assembly shaft.
    Protrusion of the stop light switch assembly shaft:
    0.5 to 2.4 mm (0.020 to 0.095 in.)
    If the protrusion is not within the specified value range, adjust it.
    If the protrusion is within the specified value range, it is normal though brake pedal free play is 1.0 mm (0.039 in.) or less.


37. INSPECT PEDAL RESERVE DISTANCE

    Pedal reserve distance from tibia pad at 196 N (20 kgf, 44 lbf) for ECB:
    More than 86 mm (3.38 in.)
    If incorrect, troubleshoot the brake system.
