  1. REMOVE CYLINDER BLOCK OIL ORIFICE

  2. INSPECT CONNECTING ROD THRUST CLEARANCE

  10. REMOVE CRANKSHAFT

  11. REMOVE NO. 1 OIL NOZZLE SUB-ASSEMBLY

  12. REMOVE STUD BOLT

  1. Using a dial indicator, measure the thrust clearance while moving the connecting rod back and forth.

    Standard thrust clearance:
    0.1 to 0.3 mm (0.00394 to 0.0118 in.)
    Maximum thrust clearance:
    0.4 mm (0.0157 in.)
    If the thrust clearance is more than the maximum, replace the connecting rod assembly. If necessary, replace the crankshaft.


3. INSPECT CONNECTING ROD OIL CLEARANCE

  1. Check the matchmarks on the connecting rod and cap to ensure correct reassembly.

  1. Using the 2 removed connecting rod bolts, move the connecting rod cap back and forth to remove the connecting rod cap.

  1. Remove the lower bearing from the connecting rod cap.

    HINT:
    Keep the lower bearing and connecting rod cap together.
  1. Clean the crank pin and bearings.

  1. Check the crank pin and bearings for pitting and scratches.
    If the crank pin or a bearing is damaged, replace the bearings. If necessary, grind or replace the crankshaft.

  1. Lay a strip of Plastigage across the crank pin.

    HINT:
    If using a standard bearing, replace it with one that has the same number. If the number of the bearing cannot be determined, select the correct bearing by adding together the numbers imprinted on the crankshaft and connecting rod cap, and then selecting the bearing with the same number as the total. There are 5 sizes of standard bearings, marked 2, 3, 4, 5 and 6.

4. REMOVE PISTON AND CONNECTING ROD

  1. Using a ridge reamer, remove all the carbon from the top of the cylinder.

  1. Push the piston, connecting rod assembly and upper bearing through the top of the cylinder block to remove them.

  1. Remove the upper bearing from the connecting rod.

    HINT:
    1. Keep the bearings, connecting rod and cap together.
    2. Be sure to organize the removed piston and connecting rod assemblies in such a way that they can be reinstalled exactly as before.


5. REMOVE CONNECTING ROD BEARING SET
  1. Remove the connecting rod bearings from the connecting rods and connecting rod caps.

    HINT:
    Arrange the removed parts in the correct order.


6. REMOVE PISTON RING SET

  1. Using a piston ring expander, remove the 2 piston rings.

    HINT:
    Be sure to organize the removed piston rings in such a way that they can be reinstalled exactly as before.
  1. Remove the coil and oil ring by hand.



7. REMOVE PISTON WITH PIN SUB-ASSEMBLY

  1. Using a small screwdriver, pry out the 2 snap rings from the piston.

  1. Gradually heat the piston to approximately 80°C (176°F).

  1. Using a plastic-faced hammer and brass bar, lightly tap out the piston pin. Then remove the connecting rod.

    HINT:
    1. The piston and pin are a matched set.
    2. Be sure to organize the removed pistons, pins, rings, connecting rods and bearings in such a way that the parts can be reinstalled exactly as before.


8. INSPECT CRANKSHAFT THRUST CLEARANCE

  1. Using a dial indicator, measure the thrust clearance while prying the crankshaft back and forth with a screwdriver.

    Standard thrust clearance:
    0.04 to 0.24 mm (0.00157 to 0.00945 in.)
    Maximum thrust clearance:
    0.3 mm (0.0118 in.)
    If the thrust clearance is more than the maximum, replace the thrust washers as a set.

9. INSPECT CRANKSHAFT OIL CLEARANCE

  1. Uniformly loosen and remove the 10 crankshaft bearing cap bolts in several passes in the sequence shown in the illustration.

  1. Using the removed crankshaft bearing cap bolts, pry the cap back and forth and remove the crankshaft bearing caps, lower crankshaft bearings and lower thrust washers (No. 5 crankshaft bearing cap only).

    HINT:
    1. Keep the lower bearing and crankshaft bearing cap together.
    2. Be sure to organize the bearing caps and lower thrust washers (No. 5 crankshaft bearing only) in such a way that they can be reinstalled exactly as before.
  1. Lift out the crankshaft.

  1. Clean each main journal and bearing.

  1. Check each crankshaft journal and bearing for pitting and scratches.
    If the journal or a bearing is damaged, replace the bearings for that journal. If necessary, grind or replace the crankshaft.

  1. Place the crankshaft on the cylinder block.

10. REMOVE CRANKSHAFT
  1. Lift out the crankshaft.

  1. Remove the upper bearings and upper thrust washers (No. 5 crankshaft bearing only) from the cylinder block.

    HINT:
    Arrange the bearing caps, bearings and thrust washers (No. 5 crankshaft bearing only) in the correct order.


11. REMOVE NO. 1 OIL NOZZLE SUB-ASSEMBLY
  1. Remove the 4 check valves and 4 oil nozzles.



12. REMOVE STUD BOLT
HINT:
If a stud bolt is deformed or the threads are damaged, replace it.
  1. Remove the stud bolts.
